Alcoa is weighing up whether to bring a fourth production line back into operation at its Warrick aluminium plant, a move that would come with a significant price tag of around USD 100 million. The facility, located in Newburgh, Indiana, currently operates three lines, but adding another could lift output by roughly 50,000 tonnes.

Despite that potential gain, the state of the idle line presents a challenge. According to chief executive Bill Oplinger, its condition has deteriorated, meaning any restart would require substantial work. Speaking during a recent call with investors, he explained that the process would not only demand a sizeable financial commitment but could also take between one and two years to complete.

A major issue lies in sourcing key components like electrical equipment, which requires a lengthy procurement time. These delays can ultimately increase the timeline before the line becomes operational again.

Mr Oplinger emphasised that, while the proposal appears attractive on paper, several practical considerations remain unresolved. Chief among them are securing reliable electricity supplies in both the short and long term, as well as ensuring the plant can efficiently handle a four-line operation.

He also pointed out that the site currently performs well in terms of stability and safety - factors that will play an important role in any final decision. Maintaining those standards while expanding capacity is essential, and the company intends to assess all these elements carefully before proceeding.

Alcoa plans to proceed cautiously as it decides to expand production and increase the overall output. The final decision depends on several factors, which includes the level of investment required, the preparation of existing infrastructure and the company’s ability to maintain safe, stable operations at increased capacity.
