BMW is proving that building a greener car is about much more than replacing a petrol engine with an electric motor. With the latest X5, the German carmaker has redesigned much of the vehicle's manufacturing process, using recycled materials, renewable energy and a circular production model that it says can reduce emissions by up to 40 per cent.
{alcircleadd}Rather than focusing only on emissions from driving, BMW is tackling the carbon footprint created long before the vehicle reaches a customer, from sourcing raw materials to manufacturing, battery production and eventual recycling.
Recycled aluminium and steel take centre stage
Around half of the steel used in the vehicle's body now comes from electric arc furnace (EAF) steel, which relies heavily on recycled material and renewable electricity instead of traditional blast furnaces.
BMW has also increased its use of renewable-powered aluminium for components including wheel rims and brake calipers, while aluminium waste generated during production is collected and fed back into the manufacturing process through a closed-loop recycling system.
The company says about one-third of the iX5 60 xDrive's total weight, roughly 940 kilograms, comes from secondary raw materials, reducing the need for newly mined resources.
More recycled materials inside the cabin
The X5's headliner is made from 100 per cent recycled polyethylene terephthalate (PET), demonstrating BMW's broader push to replace virgin materials with recycled alternatives wherever possible.
Rather than treating recycled materials as a design feature, BMW is integrating them into the vehicle's overall manufacturing strategy.

Lower emissions before the car even reaches the road
BMW says these changes have helped reduce CO2 equivalent (CO2e) emissions by around 40 per cent during the X5's product development process, although the figures are still awaiting independent third-party verification.
The company believes that when the iX5 60 xDrive is compared with an equivalent combustion-engine model, its lower manufacturing emissions and cleaner operation allow it to achieve an overall carbon advantage after one to two years of typical driving, depending on factors such as electricity generation and annual mileage.
Battery recycling moves beyond metals
Instead of recovering only steel casings, the company now recycles valuable battery materials including lithium, nickel and cobalt for use in its next-generation Gen6 battery technology.
Combined with renewable-powered battery cell production, BMW says the new approach reduces emissions per watt-hour of battery capacity by 28 per cent compared with its previous battery generation.
Building a more circular automotive industry
BMW's latest X5 reflects a wider shift taking place across the automotive industry, where manufacturers are looking beyond vehicle emissions and focusing on reducing the environmental impact of the entire production process.
From recycled aluminium and steel to renewable-powered manufacturing and battery recycling, the company is aiming to create vehicles that are not only cleaner to drive but also significantly less carbon-intensive to build.
While the long-term success of this approach will depend on the availability of recycled materials, renewable energy and battery recycling infrastructure, BMW's latest manufacturing strategy shows how sustainability is increasingly becoming part of every stage of vehicle production, not just what comes out of the exhaust pipe.
